End milling polypropylene, a popular thermoplastic due to its excellent chemical resistance and weldability, requires certain considerations for optimal results. Firstly, using a two-flute, high-speed steel (HSS) or carbide end mill is advised because polypropylene tends to clog the flutes of tools with higher flute counts, leading to poor surface finishes and excessive tool wear. A higher spindle speed and a moderate feed rate can balance the melting point of polypropylene, preventing it from melting or gumming on the tool. Cooling fluids should be used sparingly, if at all, since polypropylene's thermal properties can cause it to deform under excessive heat. Instead, strategic use of compressed air can help clear chips and keep the cutting area cool. Finally, climb milling is preferred over conventional milling for polypropylene to minimize edge chipping and to achieve a smoother finish on the workpiece.
